Finally got my ED scheduled for Oct 25 pickup. The following is my schedule (traveling with wife and brother). Expectations for the trip: busy travel, some sightseeing, want to see the cities listed, dont want to spend anymore than maybe 3 hours in the car, dont want to get "caught" in the mountains but stick to mostly highway\autobahn if possible. Comments\questions:

Oct 22\23: arrive in Vienna, tour, visit, etc. No help needed here.
Oct 24: train to Salzburg, stay the night. Question: how long is the train ride from Vieanna to Salzburg?
Oct 25\26: train to Munich, pick up BMW, Munich for the night out. Question: how long is the train ride from Salzburg to Munich?
Oct 27: drive BMW to Switzerland Zurich, stay the night. How long is the drive from Munich to Zurich? Is it a "difficult" drive or mostly highway type roads?
Oct 28: drive BMW to Lucerne, stay the night. How long from Zurich to Lucerne?
Oct 29: drive from Lucerne to Milan, Italy. Questions: how long of a drive from Lucerne to Milan, and how is the driving? Can you take primarily highway (preferred)?
Oct 30: stay night in Milan
Oct 31: drive back up to Munich, drop off car
Nov 1: fly home in the AM from Munich

Looking at this itinerary it looks like we're going to be very "busy" and constantly on the go, which is ok cause we want to see as much as possible. My 2 big concerns are how long it takes to get between cities and can I drive mostly highway between the cities listed. The reason is I dont want to spend all day in the car, etc. What's the best way to get detailed directions should we just hit our local AAA for maps, etc?

Any other suggestions, thoughts, etc? I've been to Europe 5 times the past couple of years so I'm familiar but looking for others experiences.

Re your itenerary I suggest that you go to mapquest.com and look up the distances and driving times. Mapquest is initially only for the u.s you need to go to the international section.

RE Milan, it is a waste of time, there are much nicer places to visit in Italy like Venice, Lake Como and many more.
To Zurich there are 2 ways to get there, one is a straight Freeway, the other is taking the side roads through mountains. The Freeway is just like any other freeway. also you need to buy a yearly pass to drive through Switzerland.
Have fun, perhaps you can add a few more days to your trip, or start from Munich and have the car all the time.

If one wants to take the montain way rather than the freeway, how can you set the Navi to select that?

If you are taking a laptop with you, you can get Microsoft's Mappoint softwar and hook up a GPS locator. If not, you can still use Mappoint, IMO it is way better than the net based map sites since you can have a full itenerary with multiple stops and even a driving schedule.. Print it out and take it with you...

It not free though, unless you don't care about copyrights

Zurich to Lucerne is about 1.5 hours. The slow way. (I think) We did it in reverse, and it seemed surprisingly quick.
